So, me and brikboyz and another buddy of ours are big star wars nerds. I found http://mercs.firespray.net/forum/index.php?action=forum one day. I am a huge fan of mandalorians. For those of you who don't know, Boba Fett was a mandalorian. If you want more, wookiepedia.

Anyhow, I thought, holy balls, that would be awesome! So I set to work trying it out. the first time I tried, I made it out of cardboard for halloween. That costume is gone. second time, just kind of stopped. this is my third try, and I've gotten the two aforementioned people in on it. I've decided to post our progress here as well as on those other forums.

So my progress so far.

And brikboyz stuff, which we just started. A little harder. He is doing a sith, not mando, so his armor is custom.

This is the start of his upper body armor. The long part goes down his abs, and his head goes in the hole. It fits pretty good, I was surprised.

My other buddy hasn't started yet.

Christ, why did I never think of that? I've used both of those to repair damage to my car but never thought of using them for cosplay.

It's a good solution. If you're careful and talented, you can create some grade A professional looking stuff.

I'm not either, but I thought a costume would be cool anyways, and it will give me time to get it up to merc standards when I am 18.


As for bondo, I haven't ever touched it before, but I hope I can get a good job out of it, fix up the helmet I attacked with gorilla tape. You wouldn't believe how painful making that dome was!

Did you do the dome just out of cardboard? Because, if so, goddamn but you have my admiration. For a semi cheat, you can use those cheap plastic army man toy helmets. Just cut the rim off and glue the cardboard backing and faceplate directly to it. I've also seen it done with Vader helmets but that's usually a little more expensive.

So, what materials are you using, shaping techniques... basically, where did you find out how to make this.

Yeah, I very nearly smashed the dome in :fist: , but then I spied some gorilla tape :twisted: . I'm trying to avoid buying what I don't have to, because I have to buy bondo, paint, fiberglass, and a flight suit to boot. But the army helmet sounds like a good idea. Maybe brikboyz could use it.

For the helmet. I'm using non-corrugated cardboard for the base, then I'm gonna fiberglass it for strength and smooth it with bondo.

For the body armor, I used a plastic bin from walmart for material, then cut it up, and heated it in the oven and bent it into shape.

There are a couple more tricky armor pieces I haven't figured out how to do yet.

Then there's like the flight suit, which I will figure out eventually, and a flak vest to attach the chest armor to, I have the material, just have to get my mom to help me make it.

The dome looks a little high, but it isn't glued in yet, so I can adjust that. It is also sitting a little low, but I will add padding later.

So, you're using the cardboard to make a mold for the fiberglass correct? If so A. Isn't Fiberglass somewhat dangerous to work with. and B. Where do you get fiberglass?

You could try foam. I understand that works particularly well for armor. Like those exercise mats they sell at wal-mart. I've never used it for armor but I've used it for boffer swords and shields. Good stuff.

I remember watching a video on the subject a while back...maybe it was the guys who did Nuka Break on YouTube. Memory is fuzzy, but that might have had some good ideas in it.
